Spray Dryer Heat Recovery & Air Preheating

A spray dryer exhausts large volumes of hot, moisture-laden air — and that exhaust holds most of the thermal energy of the drying process. Recovering its sensible heat to pre-heat the inlet drying air (Luftvorwärmung für Sprühtrockner, as German engineers call it) is one of the highest-payback upgrades in powder and dairy drying. An air-to-air heat exchanger does exactly that. This guide covers the right core and layout.

Why Spray-Dryer Recovery Pays

Spray-dryer exhaust can run 70–120°C and very humid. Recovering 70–85% of the sensible heat through a fixed core returns it to the inlet air, so the burner only supplies the remaining lift. Our drying-room recovery guide shows the worked example; the recovery math is in our efficiency reference.

Plate Core (Sensible-Only) Is Correct

Drying exhaust must recover sensible heat only — you must not return the moisture to the inlet air or you re-wet the product. A fixed plate or heat-pipe core transfers temperature but keeps supply humidity at the (low) outdoor level, which actually helps drying rate. A rotary wheel would carry moisture back in — the same rule behind our wheels-banned guide and sensible vs latent explainer. For drying, specify a sensible plate or heat-pipe core.

System Layout

  1. Route exhaust through one side of a counter-flow plate core, inlet air through the other.
  2. Fit a pre-filter / scrubber upstream (product fines, powder).
  3. Add a condensate drain and a summer bypass.
  4. Size fans for the core pressure drop — pressure-drop reference.

Material

Spray-dryer exhaust can be acidic (dairy, food, chemical). Choose stainless or PP polymer plates for corrosive streams; the trade-off is in our material selection guide.
